1. Check the Fuse and Power Circuit First
When a flow meter stops reading, we tell engineers to check the power terminal before touching the sensor. A common case is a 24 V DC electromagnetic flow meter installed at a water treatment plant near Manila. The display goes dark. The electrician finds a 1 A glass fuse blown in the control cabinet. The root cause is often a shared power supply that also feeds a solenoid valve. When the valve closes, an inductive spike trips the fuse.
On a Coriolis mass flow meter or thermal mass flow meter, measure the supply voltage at the transmitter terminals, not just at the panel. For 24 V DC units, look for a reading between 21.6 V and 26.4 V under load. For AC units, confirm that the selector switch matches the site voltage. Sites in Saudi Arabia often run at 220 V 60 Hz. If the meter was set for 110 V, the fuse will likely blow.
Do not open a transmitter cover in an ATEX Zone 1 area while power is on. Follow the site permit procedure. If the meter has a spare fuse holder, keep the same rating as the original.
2. Diagnose an Empty Pipe Before Blaming the Meter
An electromagnetic flow meter cannot measure an empty pipe correctly. If the pipe is partly full or there is an air pocket at the sensor, the meter can read zero, jump to a high flow value, or trigger an empty pipe alarm. We have seen this on a food grade water line in Vietnam where a pump was sucking air through a worn seal. The flow meter showed 12 m3/h one second and 0 m3/h the next. The problem was not the meter. It was the pump seal.
Close the downstream valve and open the upstream valve to fill the pipe. If the meter returns to zero and stays there, the meter is fine. Ground loops are tricky because the flow meter looks powered and the display works, but the PLC or paperless recorder reads the wrong flow. A ground loop happens when the 4-20 mA loop has more than one ground reference. The resulting current offset can be 1 mA to 4 mA. For an ultrasonic flow meter, look at the transit time signal strength. If the sound speed is off by more than 5 percent from the expected value, there is likely air, a wrong transducer spacing, or scale on the pipe wall. For a Coriolis mass flow meter, check the drive gain and density reading. A drive gain above 50 percent can indicate slug flow or a partially empty tube. If the density is near zero, the tube is empty.
For an oval gear flow meter on diesel or heavy fuel oil, check the strainer before replacing parts. If the rotor is not moving, the fuse may be fine but the meter body needs cleaning. For a vortex flow meter on saturated steam, check the minimum flow rate. A DN80 vortex flow meter may not register flow below 80 kg/h.
